Overview

The Double-Twist - Why Woven Mesh Is Specified for Moving Ground

Galvanised woven gabion baskets are manufactured from mild tensile steel wire double-twisted into a hexagonal mesh. That double-twist joint is the whole engineering case for the product. A welded joint is rigid and fractures under load, settlement or vibration; a double-twisted joint deforms without breaking, and a single broken wire does not unravel the panel. The structure loses a wire, not its integrity.

This is why woven hexagonal mesh is the correct specification anywhere the ground moves - river training and bank protection, dam embankments and spillways, mine containment walls, channel lining, and any retaining structure subject to dynamic loading, flooding or differential settlement. Where the structure is static and the face aesthetic governs, square weldmesh is the better choice.

Specification. Mild tensile steel wire, Class A galvanised to SANS 675, tensile strength 350 - 575 MPa. Mesh aperture 80 x 100mm hexagonal, 2.7mm mesh wire, 3.4mm selvedge wire along all roll and panel edges. Binding wire supplied at 2.2mm Class A galvanised.

Sizes. Standard baskets are 1x1x0.5m, 1x1x1m, 1.5x1x1m, 2x0.5x0.5m, 2x1x0.5m, 2x1x1m, 3x1x0.5m, 3x1x1m, 4x1x0.5m and 4x1x1m, dimensioned length × width × height. Non-standard sizes are manufactured to order subject to minimum quantity and extended lead time. All baskets ship flat-packed and erect on site.

The system, not just the basket. Three things fail gabion structures, and none of them is the basket. Lacing: adjacent baskets and courses must be laced with a continuous stitch at 150mm centres alternating single and double loops — single-loop-only lacing opens under load and is the primary cause of gabion failure. Diaphragms: any basket over 1.5m long needs internal diaphragm panels at 1m centres, or the face bulges and the wall loses effective gravity mass. Geotextile: a nonwoven separation layer must run continuously behind and beneath the full structure, or fines migrate through the aperture under hydraulic gradient and the retained material progressively drains away.

We supply the geotextile and binding wire with every order, and specify the geotextile grade against your retained soil particle size. Rock infill should be hard, durable and non-degradable, 100mm to 250mm for the standard 80x100mm aperture.

Walls above 4m. For backfill retaining walls over 4m, a reinforced gabion soil system with extended mesh tails is usually faster and more economical than a mass gravity wall. The basket facing forms the structural face while woven mesh tails extend back into compacted backfill. Backfill to G6 or G7 grading, no particle over 100–150mm, compacted in layers under 150mm to 95% Modified AASHTO. Design assistance available on request.

For corrosive, marine, permanently submerged or acid mine drainage environments, specify PVC coated gabion baskets.

Mass Gravity Retaining Walls

Galvanised woven gabion baskets are the most cost-effective mass gravity retaining wall solution for road embankments, cutting stabilisation, mine waste containment, railway embankments, and terraced slope retention across Africa where local rock is available. The flexible double-twist mesh structure accommodates differential settlement without cracking, the permeable rock fill eliminates hydrostatic pressure buildup, and the gravity mass of rock-filled baskets provides inherent stability without engineered concrete foundations. For walls exceeding 4m in backfill situations, the Gab-Tail reinforced gabion soil system is more economical than a mass gravity wall.

River Training & Bank Protection

Galvanised and PVC coated woven gabion baskets are the standard specification for longitudinal river bank protection, river diversion structures, gabion weirs, low-level and Irish crossings, and culvert inlet and outlet protection across southern and East Africa. The permeable structure allows groundwater equalisation with river levels, preventing uplift under flood conditions. PVC coated gabions are specified for permanently submerged structures and chemically aggressive river environments including acid mine drainage discharge zones

Mine Infrastructure & Primary Crush Tip Walls

Galvanised woven gabion baskets are widely used on mine sites for primary crush tip containment walls, mine waste dump toe bunds, haul road cut retaining structures, portal protection walls, and longitudinal drainage structures. The ability to fill with locally available rock, install with unskilled labour, and construct without concrete plant makes gabion structures particularly practical on remote mine sites where logistics and construction resources are constrained. PVC coated gabions are specified for structures exposed to acid mine drainage and chemically aggressive leachate.

Dam Embankment & Spillway Protection

Gabion baskets and woven mesh mattresses provide flexible, permeable protection for dam embankment faces, spillway aprons, and stepped spillway structures where conventional concrete lining would crack under embankment settlement or thermal movement. The rock-filled gabion structure absorbs hydraulic energy, conforms to the embankment profile, and accommodates post-construction settlement without structural failure. Gabion stepped spillways are a cost-effective alternative to mass concrete chutes on small to medium dams across sub-Saharan Africa.

Rockfall Mesh Netting & Slope Stabilisation

Hexagonal woven mesh in roll form is specified for rockfall mesh netting on steep rock slopes where loose and fractured rock presents a safety risk to roads, infrastructure, and personnel below. The high-strength woven mesh is anchored securely to the rock face using steel dowels and holds loosened rock material in place against the slope face. Available in Class A Galvanised and PVC coated. Roll format 2m wide x 50m long allows efficient coverage of large slope areas with minimal joints.

Galvanised Woven Gabion Basket - Standard Civil & Mining Range

Class A Galvanised hexagonal woven double-twist mesh gabion baskets for retaining walls, river training structures, mine primary crush tip walls, dam embankment protection, channel lining, culvert inlet and outlet protection, and bridge abutment protection. Mesh aperture 80x100mm, mesh wire 2.7mm, salvage wire 3.4mm, binding wire 2.2mm. Tensile strength 350-575 MPa to SANS 675. Standard sizes 1x1x0.5m to 4x1x1m. Design life 25-50 years in non-corrosive environments. The standard specification for civil and mining gabion structures across southern and East Africa.

PVC Coated Woven Gabion Basket - Corrosive & Marine Environments

PVC coated hexagonal woven double-twist mesh gabion baskets for permanently submerged structures, marine and coastal environments, acid mine drainage zones, and chemically aggressive soils where standard galvanised wire would corrode prematurely. 0.5mm grey PVC coating applied over Class A Galvanised wire core - providing dual-layer corrosion protection. Same mesh aperture, wire diameters, and standard sizes as the galvanised range. Specify PVC coated where the structure is within 5km of the coast, permanently submerged, or exposed to acid mine drainage, effluent, or chemically contaminated groundwater.

Gab-Tail Reinforced Gabion Soil Wall - Walls Exceeding 4m Height

For retaining walls exceeding 4m in height built in a backfill situation, the Gab-Tail reinforced gabion soil system is more economical and faster to construct than a mass gravity gabion wall. External gabion basket facing units provide the structural front face while hexagonal woven mesh tails extend horizontally back into the compacted backfill, improving lateral shear resistance and tensile strength of the retained soil. Backfill must be G6 or G7 grading with no particles exceeding 100-150mm, compacted in layers not exceeding 150mm at 95% Modified AASHTO. Available in galvanised or PVC coated mesh. Design assistance provided on request.

Hexagonal Woven Mesh Rolls - Rockfall Netting & Mattress Lids

Hexagonal woven mesh supplied in roll form for rockfall mesh netting on steep rock slopes and for covering large areas of river mattresses where individual mattress lids are impractical during installation. Available in 80x100mm aperture with 2.7mm wire and 60x80mm aperture with 2.2mm wire. Roll size 2m wide x 50m long (100m2) or 2m x 100m. Class A Galvanised or PVC coated. Supplied with 3.4mm salvage wire along roll edges and 2.2mm binding wire. Steel dowels available for anchorage into rock slopes on request.

Installation Guidance

Standard Method Statement

Gabion basket installation requires no specialist plant or equipment and is suited to semi-skilled and unskilled labour under competent supervision. The critical requirements are correct geotextile placement before basket assembly, proper basket erection and lacing, correct rock infill size and compaction sequence, diaphragm panel installation in baskets longer than 1.5m, and correct lid lacing to complete the structural connection between basket courses. Incorrectly laced connections between adjacent baskets and between basket courses are the primary cause of gabion structure failure - correct lacing technique must be demonstrated to all installation personnel before work begins.

1. Foundation Preparation and Geotextile - Excavate and trim the foundation to the specified formation level. Compact the foundation surface. Place the non-woven geotextile separation layer over the foundation and up the full back face of the gabion structure before any basket is positioned. Overlap geotextile lengths by a minimum of 300mm in the direction of water flow. The geotextile must be continuous behind and beneath the full gabion structure without gaps or unprotected sections - gaps in the geotextile are the most common cause of fines migration and long-term deterioration of gabion retaining structures.

2. Basket Assembly and Erection - Unfold gabion baskets from the flat-packed supply format. Erect by folding up the four side panels and two end panels to form the box shape. All vertical panel edges of adjacent baskets must be laced together using 2.2mm binding wire with a continuous lacing stitch at maximum 150mm centres, alternating between single and double loops at every connection point. A single loop only at each connection point is insufficient and will open under load. Position assembled empty baskets in their final location and lace horizontally adjacent baskets together at all common edges before any filling begins.

3. Diaphragm Panels - For all baskets longer than 1.5m, install internal diaphragm panels at 1.0m centres along the basket length before filling. Lace diaphragm panels to the basket base and front face before filling begins. Diaphragms prevent face bulging under the lateral pressure of rock infill and the gravity load of subsequent basket courses. Omitting diaphragms in long baskets causes characteristic face bulging that reduces the effective gravity mass of the structure and the visual quality of the finished wall face.

4. Rock Infill Placement - Fill baskets in three layers, hand-placing all outer face stones carefully to achieve a tight, even face appearance and maximise fill density at the basket face. Machine filling of the basket interior is acceptable once the outer face layer is hand-placed and stable. Limit drop height of infill material to a maximum of 1m to prevent basket deformation during filling. Do not overfill - the rock surface must be level with or slightly below the basket top to allow the lid to close and lace flat. Compact each layer before placing the next to minimise post-construction settlement of the basket fill.

5. Lid Lacing and Subsequent Courses - Fold the wire mesh lid down flat onto the filled basket and lace to all four sides using 2.2mm binding wire at maximum 150mm centres, alternating single and double loops. Lace adjacent basket lids together across the full width of the structure. The lid lacing is a structural connection - inadequate lid lacing allows the upper basket course to separate from the course below under lateral load. Place the next course of empty baskets directly on top of the laced lids and repeat the assembly, filling, and lacing sequence for each course until the full wall height is achieved.

6. River and Channel Applications - For river bank protection and channel lining, install basket courses and mattresses working from the downstream end upstream so that each upper panel overlaps the lower in the direction of flow. Anchor all free edges and mattress perimeters using steel pegs driven through the mesh into the bank or bed at maximum 1m centres. For permanently submerged applications in corrosive river environments, specify PVC coated gabion baskets and mattresses. Place a non-woven geotextile separation layer beneath all river mattresses over erodible bed material before mattress placement.
