Technical Specification of PolyCell Geocells for Channel Lining & Rural Roads

PolyCell is a high-performance woven geocell system manufactured from UV stabilised laminated polypropylene woven slit-film tape strips, stitched alternately to form a three-dimensional honeycomb cellular structure. When expanded on site, PolyCell acts as an in-situ shuttering and confinement system that can be filled with concrete, soilcrete, stabilised soil, gravel, or topsoil - delivering a continuous, interlocking, flexible finished surface without the need for conventional formwork, strip joints, or intermediate shuttering.

Polypropylene based geocells have been extensively used on infrastructure, mining, and water management projects across southern Africa since the early 1980s. Its primary application is concrete channel and canal lining - where the woven cell wall acts as permanent formwork for cast in-situ concrete, producing a continuous interlocking concrete surface with built-in joints that allow hydrostatic pressure relief and accommodate active clay movement and settlement. Concrete-filled PolyCell channel lining withstands flow velocities up to 8 m/s, making it suitable for high-velocity stormwater, irrigation, and drainage channel applications.

PolyCell is equally effective as a slope protection system for vegetated embankments - filled with topsoil and seeded, the cellular structure increases the natural angle of repose of the slope face, forms mini-cascades that slow surface runoff and prevent rills and gullies, and supports the topsoil layer against downslope creep. The buried system is resistant to surface fires and UV degradation at the fill interface, making it well suited to mine dump slopes, dam faces, landfill closures, and road cut embankments across Africa's variable climate zones.

For rural road and concrete road construction, PolyCell acts as a permanent in-situ shuttering system for cast concrete roads - eliminating the need for conventional formwork, producing a dished road profile that channels stormwater, and delivering built-in skid resistance. The concrete infill joints are integral to the PolyCell cell structure, eliminating the labour-intensive joint cutting required in conventional concrete road construction. PolyCell concrete roads are cost-effective on steep grades, in remote locations, and on low-volume rural and residential roads where conventional road construction plant cannot operate efficiently.

PolyCell is also specified as a geomembrane liner protection cushion layer - placed over the geomembrane surface before infill, the PolyCell cellular structure distributes point loads from aggregate or concrete infill, prevents puncture of the liner from infill impact, and provides a stable working platform over the membrane during construction. Supplied in compact packaged format of 450mm x 750mm per panel, expanding to 10m x 5m on site, PolyCell is logistics-efficient for remote African project sites where transport cost and access are key constraints.

Three Questions To Ask Before You Order

1.What is the difference between PolyCell and HDPE geocell - when do I specify which?
PolyCell is a woven polypropylene slit-film tape geocell primarily used as in-situ concrete shuttering for channel lining, concrete roads, slope protection with concrete or vegetated infill, and liner protection. GeoStrata HDPE Geocell is a virgin HDPE system used for soil stabilisation, road base confinement, retaining walls, and load support with granular infill. The key distinction is infill type and application - PolyCell excels where concrete shuttering, channel lining, or liner protection is required. GeoStrata excels where granular infill confinement and long-term structural load bearing are required. Both systems are stocked by Geosynthetics Africa and our technical team can confirm the correct specification for your application.
2.What flow velocity can concrete-filled PolyCell handle?
Concrete-filled PolyCell channel lining is designed for flow velocities up to 8 m/s. Soil-filled and vegetated PolyCell is appropriate for velocities up to 1.5 m/s to 2 m/s. For velocities above 8 m/s, contact our technical team - alternative lining systems or additional anchoring may be required depending on channel geometry and design flow conditions.
3.Can PolyCell be used over active clay subgrades?
Yes - this is one of PolyCell's key advantages over conventional concrete lining. The flexible cellular system accommodates differential movement in active clay subgrades after construction. The built-in cell joints allow individual cells to move independently without cracking the lining as a whole. Conventional monolithic concrete slabs crack and fail on active clays - PolyCell concrete lining maintains integrity under the same conditions.
4.What concrete mix should be used to fill PolyCell for channel lining?
Concrete infill should be specified by the project engineer based on design flow velocity, structural requirements, and exposure conditions. For standard channel lining applications a minimum 20 MPa concrete mix is typically used. The concrete is placed, vibrated, and floated to the finished height profile defined by the PolyCell cell top. Temporary edge rails and a vibrating screed bar significantly accelerate the finishing process. Mixing, placing, and curing should follow standard concrete practice.
5.How does PolyCell perform as a liner protection layer?
PolyCell is placed directly over the installed geomembrane before aggregate or concrete infill is placed. The cellular structure distributes the point loads from infill material across the cell walls, preventing concentrated stress on the membrane surface. This eliminates puncture and abrasion damage during infill placement and compaction, and provides a stable working platform that prevents construction plant from trafficking directly on the membrane. Specify PolyCell 75 or PolyCell 100 as the liner protection grade depending on infill aggregate size and construction vehicle loading.
6.What anchorage is required at the top and bottom of a PolyCell channel or slope installation?
Excavate 300mm x 300mm anchor trenches at the top and bottom of the slope or channel. Place the leading edge of the PolyCell panel into the trench, backfill, and compact. Peg the panel at 1m to 1.5m centres across the long side using Y10 or Y12 steel pegs through the tension frame during expansion. Once the panel is anchored and tensioned, the pegs can be removed after infilling. On channel applications, install under-scour protection at regular intervals as specified by the engineer.
7.What infill materials can be used in PolyCell?
PolyCell accepts concrete, soilcrete, stabilised soil, granular gravel, and topsoil infill. Concrete and soilcrete are used for channel lining, concrete roads, and high-load applications. Granular gravel is used for load support and road base applications. Topsoil is used for vegetated slope protection. The infill material must comply with the project engineer's specification. Drop height of infill material must be limited to a maximum of 1m to prevent cell collapse during the initial filling stage.

Specification For The Design, Installation Of PolyCell Geocells for Channel Lining & Rural Roads

PolyCell installation requires no specialist plant or equipment and is suitable for unskilled labour with competent supervision. The critical requirements are correct anchor trench excavation at all slope crests and toes, sufficient cell tensioning during panel expansion, correct infill drop height control during initial filling, and adequate concrete practice for concrete infill applications.

1. Site Preparation - Remove all vegetation, rocks, and obstructions from the slope or channel surface. Shape and compact the formation as required. For channel lining applications, excavate 300mm x 300mm anchor trenches at the top and bottom of the channel slopes. For slope protection applications, excavate anchor trenches at the crest and toe of the slope. Where a geotextile separation layer is required under the PolyCell - typically for channel lining over erodible subgrades - install and overlap the geotextile in the direction of flow before panel deployment.

2. Panel Deployment and Tensioning - Lay the first PolyCell panel in position and expand using the tension frame, pulling at 1m to 1.5m intervals across the long side of the panel using Y10 or Y12 steel pegs. Ensure cells are sufficiently tensioned so that the cell walls remain upright once vertical pressure is removed. Connect adjacent panels by vertically threading standard wire nails or clipping into existing pegs at corresponding cell positions. Where changes in direction occur, insert binding wire or builders twine centrally through the cell walls at the inflection point and tension and peg along the wire with hooked pegs.

3. Anchor Trench and Boundary Fixing - Place the leading edge of each panel into the prepared anchor trench at the crest and toe. Backfill and compact the trench. For channel applications, peg the straining wire along the top edge of the panel at both sides of the channel to maintain panel position under hydraulic load. Install under-scour protection at regular intervals on channel installations as specified by the engineer. Pegs used during tensioning can be removed after infilling is complete.

4. Concrete Infill - For channel lining and concrete road applications, infill from the crest of the slope to the toe. Limit the drop height of fresh concrete to a maximum of 1m to prevent cell collapse during initial placement. Once the initial platform of concrete is established, work the material into adjacent partially filled cells. Use temporary edge rails and a vibrating screed bar to accelerate finishing. Vibrate, float, and cure the concrete surface to the required finish using standard concrete practice. For dished road profiles, form the road cross-section to channel stormwater away from the carriageway surface.

5. Granular and Soil Infill - For slope protection with topsoil or granular infill, place the first batch of material with caution to prevent cell collapse. Once the initial platform is established, stockpile onto this base and work the material into adjacent partially filled cells. Limit drop height to 1m maximum. For vegetated slope applications, seed the topsoil infill immediately after filling and apply a temporary erosion control blanket or hydroseed mulch over the planted cells to protect germination until vegetation is established.
